At 500 miles got down to ground level to check coolant reservoir and it was empty. Knew I needed to pull radiator cap to check level in system. Went to remove top cowling. The two outer allen head bolts right behind the instrument panel would not loosen at all. Finally got the first out out after slightly shearing the internal hex with a 4MM bit. The second bolt wasn't coming out period. The internal hex was just twisting out. I put a 4mm long allen wrench on it and twisted with all my might, it wouldn't budge. Finally after not giving in to it,it left loose with a very loud crack. The torque was suppose to be 5.1 ft-lbf (yeah right). These two bolts screw into a brass inserts. What's up with these? Anyone else run into this? Anyhow going back to dealership for two new bolts.
Went to put the cowling back on and used the owner's manual as a guide. Said to "install the bolts" (yeah right). I used two fingers on the allen wrench as a guide on all of them. Noticed the two by the seat had rubber cushions and tighten them the same way. The rubber cushions kept compressing but got the bolts tight. Didn't feel right about it later and pulled out the service manual. 5.1 ft-lbf on all "2" top cover bolts and 1.1 ft-lbf on all "1" top cover bolts (Pg 4-8). The rubber cushion ones are the "1" bolts. Anybody come across this? I don't have a torque wrench that start out at "1" ft-lbf. Sounds like it would be barely finger tight, but you can really flatten the rubber cushions if you put much pressure on them. After I got it back together the the ignition key would not go to the on position. Finally got the key to work after working the key between off and lock several times. Anybody run in to the key sticking yet? |

890209, I did the air box mod last weekend and the "crack" you described happened on about 80% of the bolts I loosened up. I almost stripped one phillips on the bottom pan under the "snorkle cover" all and all, I hand tightened them back up with care not to overtighten or strip anything. As far as the sticky key goes, I have not encountered that.
